Laminating & butt-welding polyethylene foam sheets
Different makes of foam are produced in different thicknesses—Plastazotes in their raw form are usually below 30mm, Ethafoam is available up to 100mm and Micolen up to 105mm per sheet per colour. When thicker materials are required, one of the better methods of bonding them is to heat laminate them. The bond is generally stronger than the material itself.

Not only can thicknesses of 400mm be achieved without the need to use adhesives, but different colours and foam densities can be laminated together which means you can have colour 'sandwiches'. Dual colour layers are used in tool control for noticing missing components. In body protection cases, a tough hard outer foam will be laminated to a softer cushioning foam that is on the body side of the jacket/knee pad/elbow protector etc.
 
When finished products need to be longer than standard raw material sheets, we butt weld sheets together to give the length required. Depending on the thickness, full rolls can be made up for conversion whether for water jetting to individual large shapes, or stripping and notching.

Similarly to the laminating, butt welding is achieved with heat, melting the foam ends/sides and then fusing them together.
